What to Consider Before Automating a Manual Food Process
Every enquiry DOKTEK receives is a manual process someone wants to stop doing by hand. Before any machine is proposed, the same questions have to be answered. Here they are, so a processor can prepare the answers — and see early whether automation is worth pursuing at all.
1. How Much Does the Product Vary?
Size, shape, orientation, condition. Natural products vary, and the width of that variation decides whether a fixed mechanism can cope or whether the machine must sense each piece. Measure the range, not the average.
2. What Exactly Is the Operation?
A cut, a roll, a fill, a sort, an inspection? Name the operation precisely and film it. A ten-second video of the manual method tells an engineer more than a page of description.
3. What Capacity, and When?
Pieces per hour today, pieces per hour needed, and how the volume moves through the year. A process that runs eight weeks a season is economically different from one that runs all year, even at the same hourly rate.
4. What Is the Quality Criterion?
What makes a piece a reject today, and who decides? If the criterion lives in an inspector's judgement, it has to be written down before a machine can apply it.
5. Where Does It Sit in the Line?
What arrives from upstream, in what condition and arrangement; what downstream expects. Feeding and discharge often cost more engineering than the operation itself.
6. What Happens to the People?
How many operators do the task, and what would they do instead? Automation usually moves people to work that needs judgement; a plan for that is part of the project.
7. What Are the Hygiene Conditions?
Wash-down area or dry area, allergen control, cleaning regime. These decide construction and design principles before any mechanism is drawn.
8. How Will It Be Validated?
On the plant's own product, in its real condition, against the plant's criteria — and recorded. A demonstration on ideal product is not a validation.
9. How Will It Integrate?
Digital I/O, production counts, alarms, and the controls the line already uses. Integration is defined per project, not assumed.
10. What Are the Economics, in Your Numbers?
Labour cost of the task today, rework caused by inconsistency, the capacity a peak cannot reach. These are the plant's numbers. A calculator that starts from a vendor's promised payback is starting from the wrong end.
